Update on interior: Got passenger seat finished and have started with interior.  I'd plastic welded the multiple cracks in the rear garnishes, then upholstered it in the pressed vinyl - with plenty of heat and high tack spray glue it turned out amazing.

I like the pressed vinyl on the 1/4 plastic. Looks OEM. I actually prefer the flatter pressed vinyl over the more padded look on the strut towers.

 

Interior should look good when it is back together.

After enough hassle of poorly fitting carpet I decided to make a fresh template and do my own - Took some time but fits better than anything I could get off the shelf!  going to do the same with the fronts.  Also removed the dash and have begun to do my own resto.  I've taken all the cracks as deep as possible, ready to be filled.  I'd sanded the top passenger side and played with some application techniques to see what the finish might look like - pretty pleased with the outcome.

Hey Dave,

What are you using on the dashboard to fill the cracks? Expanding foam? I guess you're using truck bed liner spray or that SEM textured finish for the top? I should experiment with this also.

I'm still considering what I'll use Gav - I'm a bit worried about the expandafoam and wondered if I shouldn't just use Resin or Sikalex to fill the cracks.  It wasn't a huge pain to pull it out so if I trial this and it lasts me a couple of years, it's still worth a go.

Update on the DIY dash resto! After carving out the cracks and excavating under the surrounding vinyl or the cracks I filled with 'expandafoam'.  Once that had set I then cut down around 1.5cm to give sufficient depth to the bumper filler that I used as the solid substrate.  I built this up and sanded between layers to check height and adhesion.  I ended up putting a skim coat over the major affected areas and sanded it all to shape.  I was still concerned that the rest of the vinyl was easy to crack just by pressing my finer into - not wanting to fibreglass I had this crazy idea of sanding (for adhesion) and them applying POR-15.  POR-15 sets rock hard so I applied 4 coats, sanding every 2 coats.  After the last coat I sanded for a nice flat finish and then applied Texture bumper paint which has given me a light sheen textured finish without the 'high gloss' - pretty happy with the outcome - total cost $55.00!!

BTW if anyone is looking to do something similar with seats, try picking up leather seats from a 1999-2005 alfa 156. The quality in these seats is superb and you can pick them up for a reasonable price. The leather and quality of stitching in the 156 alfa seats is second to none.

Slowly beginning the reassemble!  Got the front spoiler painted, front bumper on, dash back in, cleaned up the aircleaner and painted - now need to try and reconnect he heater box, dash loom and shocks to be installed...and probably lots of little things! - Anyone that's good with wiring is welcome to come and have a beer and give me a hand!  :)
