Anything up to 5 mm is OK, A dab of Selleys Liquid Nails does the job. Big holes warrant a weld over patch but what about the in between sizes? I'm thinking of making aluminium patches to be glued over the holes but there must be a better tidier way.

I'd probably weld anything up to about 10mm and make a patch for anything above that. You should be able to butt weld the patches in and grind down the welds so you can never tell there was a hole there.

Wouldn't one just go to Clarke Rubber & buy a bunch of rubber blind (ie. no hole) grommets?

Then it's easily reversible.
